Unexpected crack on rear wheel hub

This is R100GS of our customer, which we delivered to the other day.

A photo during the maintenance.

01-110923.jpg

We sand blasted the engine, mission, paralever, final-gear case (differential gear), according to the customer's request.

02-110923.jpg

The final-gear box looks brand new!
03-110923.jpg
(The rear shock absorber is still roughly bolted on.)

The rear wheel will be bolted on.
04-110923.jpg
The "hub" cannot be blasted, with the spokes stll have been connected to the hub.

It is possible to blast the hub, and to polish the rim, as we rebuild the rear wheel.
05-110923.jpg

The right side of the rear wheel faces to the flange, and is fixed with the hub bolts.
06-110923.jpg

The flange is made of iron.

Most of the four wheel cars made in Japan fix the wheel with almost the same way.
07-110923.jpg

Because the face of the bolt holes on the hub is tapered, the hub bolts wear the tapered sleeves on their neck.

I once tried to apply the hub bolts of a BMW cars to that of a Mercedes, and found the taper angle was slightly different.
08-110923.jpg

The taper angle of the bolt sleeve should exactly match to that of the bolt hole of the hub. A mismatch of the taper angle may cause a severe damage on the hub.

There might be a free play between the hub and the flange if the interface does not match, no matter how we tighten the bolts with heavy torque.

As we use the genuine parts, there will be almost no problems. However, we should be careful about the edge angle when we use customized wheels.

It happened the other day, when we went to Himeji to deliver this GS…

09-110923.jpg

See the rear wheel of the truck. See carefully….

10-110923.jpg

  「There is a crack.!」

The crack runs from the edge of the hub bolt toward the rim.

You will see it clearly. Crack, with no doubt.
11-110923.jpg

It reminded me of an sad accident, which happened to a young mother and her little baby, who was on the rear seat of her mother's bicycle, a few years ago. They were riding on the bicycle at the walk side of the road, on their way to kindergarten. Then, a huge wheel suddenly hit them, and the mother died. The wheel came out from a big truck, driving at many tens of miles on the road.
The cause of the accident was a "crack" on the hub. The cause of the crack had been analyzed, and found that it stemmed from the structure and design of the wheel. The manufacturer recalled the whole models using the same wheel. A sad story...

The above photos tell us that the crack stems from the overload or the over torque of the hub bolt.

The recall of the big truck was due to the structure malfunctioning on the hub, and was different from the overtourque or something that was responsible to the user.

This is a hub bolt or the stud bolt of a four wheel car.
12-110923.jpg

The hub bolt is fixed to the hub, and the wheel will be fixed with wheel nuts. It is a little bit different from that of the BMW bikes.

This is a photo of the parts of the final gear case of R1100 or R1150.

13-110923.jpg

It sometimes called the "differential gear". However, it does not "differentiate" the wheels.

How to install the gear?
14-110923.jpg

we flips
16-110923.jpg

the gear, and then,
17-110923.jpg

installed to the housing..
18-110923.jpg

The torque of the drive shaft turned 90-degrees to drive the wheel.

The hub of R100GS was made of iron, either for R1100.
19-110923.jpg

The wheel will be fixed on the hub by the hub bolts.

I believe it was R80ST.
20-110923.jpg

The rear wheel is fixed with the nuts, which is similar to 4W cars, except that it uses three bolts.

We welcome this method, because it is easier to fix the wheel during the maintenance.
21-110923.jpg

We always check the entrance of the hole, especially for old bike,
22-110923.jpg

to avoid to become…
23-110923.jpg

What are these parts?
24-110923.jpg

They are the wheel flanges to be installed on R1200GS. The one on the right side is an old one, and the left one is the revised model
25-110923.jpg

The flung is made of aluminum, which is installed inside the rear wheel. It comes out when we remove the wheel.
26-110923.jpg
The numbers of the hub bolts was four for R1150GS, which became five for R1200GS.

A crack!!
27-110923.jpg
The hub bolts will be tied down to the hole with the crack on the side.

Unfortunately, we found one more crack on the same part.
28-110923.jpg

So, we ordered the brand new one, immediately. The left one is the brand new one.
29-110923.jpg
The material was iron instead of aluminum, and the thickness has been reduced. Left one for new, right one for the old with cracks.
30-110923.jpg

We reported the incidence to the BMW via the dealer, and asked the dealer to fix the problem.
31-110923.jpg

The photos on the above and the below are from the dealer mechanics. The thicknesses for both parts were different.
32-110923.jpg

They put a spacer to install the new flange.
33-110923.jpg
You will see the spacer made of aluminum.

Part no 2 and 3 on the parts list were installed.
33i-110923.jpg

This is the old flung with cracks on it.
34-110923.jpg

This side faces to the wheel.
35-110923.jpg

36-110923.jpg

See it from the opposite side.
37-110923.jpg

The wheel is fixed to the flange with the bolts, which are tied down to the sleeve made of iron.
38-110923.jpg

The part was taken out from the R1200GS of 2004 model.
Let's see the new GS.
39-110923.jpg
This is a GS just before the DOHC model.

The flange was made of aluminum, and we found no sleeves in the holes.
40-110923.jpg

What about the latest one?
41-110923.jpg

The flange was made of iron.
42-110923.jpg

with no spacer between the flange and the wheel.
43-110923.jpg
The free space was reduced by increasing the thickness of the final case housing.

K1200R visited us yesterday. Fuku-chan goes to test drive.
44-110923.jpg

The final gear case is installed on the left side for K series, and right side for R series.
45-110923.jpg
The flange looks very similar.
It is made of aluminum without the sleeves.
We checked the flange, and found it was OK.

We believe the brand new parts will be OK. So, we checked the used part.
46-110923.jpg
Let's see what happens.

「A crack!!」
47-110923.jpg
I believe the flange is with the sleeves on.

The material has been changed to iron from aluminum, since the DOHC model.

I believe the flange material was changed to aluminum from iron to reduce the weight, when the model changed to 1200 series from R259 series.
